通过有限元分析与正交试验相结合的方法,系统研究了长流程高压压铸(HPDC)工艺参数对Al-Si-Mg合金铸件质量的影响机制.以某长流程通用型腔模型为研究对象,重点考察浇注温度、模具预热温度、填充率和注射高速4个参数对铸件缩孔体积、填充时间及凝固时间的综合作用.采用数值模拟手段分析熔融金属流动与凝固行为,结合正交试验设计,利用综合平衡法权衡多目标优化指标.经优化确定的最佳工艺参数为浇注温度720℃、模具预热温度180℃、填充率45%、注射高速5.5 m/s.在该参数组合下,铸件缩孔体积降至2.606 cm³,较初始工艺减少72.7%;填充时间缩短至0.763 s,凝固时间减少5%.数值模拟与实验验证表明,优化后铸件缺陷显著减少,充型顺序与凝固顺序趋于合理,尤其对长流程结构中易产生缩孔的热节区域改善效果明显.研究揭示了工艺参数与铸件质量的量化关系,为复杂薄壁铝合金压铸件的工艺优化提供了理论依据与工程实践指导.

The influence mechanism of process parameters of long flow high pressure die casting(HPDC)on the quality of Al-Si-Mg alloy castings is studied systematically by the method of finite element analysis and orthogonal test.Taking a long process general cavity model as the research object,the comprehensive effects of four parameters of pouring temperature,mould preheating temperature,filling rate and injection speed on shrinkage cavity volume,filling time and solidification time of castings are studied.The flow and solidification behavior of molten metal is analyzed by numerical simulation.Combined with orthogonal test design,the multi-objective optimization index is weighed by comprehensive balance method.The optimal process parameters determined by optimization are 720℃pouring temperature,180℃mould preheating temperature,45%filling rate and 5.5 m/s injection speed.Under this parameter combination,the shrinkage volume of the casting is reduced to 2.606 cm3,72.7%less than the initial process;the filling time is reduced to 0.763 s and the setting time is reduced by 5%.The numerical simulation and experimental verification show that after optimization,the defects of castings are significantly reduced,the filling sequence and solidification sequence tend to be reasonable,and the improvement effect is obvious especially for the hot joint area easy to produce shrinkage cavity in the long flow structure.The quantitative relationship between process parameters and casting quality is revealed,which provides theoretical basis and engineering practice guidance for process optimization of complex thin-wall aluminum alloy die castings.
